The interesting thing about ToughSystem 2.0 is not the boxes. It is the latch. DeWalt is the only major platform where making a stack requires one motion instead of two, and that single design decision explains most of the differences in how the system is used on site.
The coupling mechanism, and why one-motion matters
Each 2.0 box carries two sprung side latches. Set a box down on the box below, push, and the latches cam over the receiving hooks and snap closed on their own. A single press on the release frees them again. DeWalt calls these "patented auto-connect side latches" and pairs them with two-piece metal front latches that hold the lid.
Compare that to the manual approach used elsewhere, where you set the box, slide it to seat cleats, then rotate two latches by hand. That is three actions per box instead of one. Over a day of breaking down and rebuilding a tower at a truck tailgate, the difference is real, and it is the main reason ToughSystem users tend to run taller stacks than Packout users.
The cost of the design is that the latch is a moving assembly with springs on the outside of the box, in the impact zone. It is the part of a ToughSystem box most likely to be damaged by a drop onto a corner, and unlike a simple molded cleat it cannot be repaired with a zip tie.

Two structural notes on that table. First, the drawer unit is the outlier on every axis: 25 lb capacity and no IP claim, because a drawer front cannot carry a compressed gasket bead the way a hinged lid can. Second, the rolling box is a different width class from the boxes it carries, listed by DeWalt as 24 in (610 mm) against the 22 in (559 mm) class of the boxes. The tower is deliberately narrower than its base, which is good for stability and bad for van floor efficiency.
Legacy ToughSystem, DS naming and what carried over
The original ToughSystem, sold from the early 2010s under DWST082xx model numbers, used DS designations for box heights. Retail listings still carry them, and DeWalt's own dealers commonly list the 2.0 boxes as DS165, DS300, DS400 and DS450. The small 2.0 box, DWST08165, is the direct replacement for the original DWST08201.
What carried over: the footprint, the side latch engagement geometry, and the accessory rail concept.
What changed in 2.0: the front latches became two-piece metal rather than plastic, the side latches gained auto-connect, DeWalt began publishing an IP65 rating, and the boxes were redesigned with slightly more internal volume. DeWalt's own claim is "20 percent larger storage capacity" when the small box, large box and rolling box are used as a tower. Note that the product pages do not state the baseline for that 20 percent, so treat it as a generation-over-generation marketing figure rather than a comparable spec.
Normalized volume: where ToughSystem 2.0 actually wins
Internal volume is the number that matters and the number nobody publishes consistently. Where DeWalt does publish internal dimensions, the arithmetic is worth doing.
Read that carefully, because it is easy to misuse. The DWST08300's 60 percent looks like a decisive win, but a deeper box always scores better on this metric: wall thickness is a fixed overhead spread over more volume. The fair comparison is the shallow box against the shallow box, and there ToughSystem 2.0 at 50.1 percent and Packout at 49.8 percent are a statistical tie.
The differences that survive normalization are these:
- Plan footprint. A ToughSystem 2.0 box occupies about 311 sq in (0.201 m2) of floor. A full-size Packout box occupies about 356 sq in (0.230 m2). ToughSystem is roughly 13 percent smaller in plan for a comparable box. On a van shelf where you park boxes two abreast, that is meaningful.
- Volume per inch of stack height. The DWST08300 delivers about 3.1 L of internal volume per inch of tower height. The DWST08165 delivers about 2.6 L per inch. Deep boxes are the efficient buy; shallow boxes are the convenient one. If your ceiling is stack height in a van, buy large boxes and accept the digging.
- Racking capacity. The ToughSystem Workshop Racking System is published at 440 lb for the system, against per-shelf figures in the 50 lb class on competing wall racking. If the boxes are going to live on a garage wall permanently loaded, that gap matters more than any box spec.

The IP65 claim and DeWalt's own qualifier
DeWalt publishes IP65 across the rigid 2.0 boxes and organizers. Under IEC 60529, the first digit 6 means dust tight, verified in a talc chamber under reduced internal pressure. The second digit 5 means protected against water projected by a 6.3 mm nozzle at roughly 12.5 L/min from 2.5 to 3 m for at least three minutes.
DeWalt is unusually candid about the boundary. On the Deep Compact Tool Box, the rating is stated as applying "when lid is closed with latches locked upright." That qualifier is doing real work:
- If the front latches are not fully engaged, the gasket is not compressed and the rating does not apply.
- If a tool, a strap or a chip of drywall is trapped on the sealing face, the rating does not apply.
- The rating is a new-condition rating. Elastomer gaskets take a compression set, and a box stored latched under load for years will seal worse than the sample DeWalt tested.

Mobility, power and the workshop side
Rolling. The DWST08450 is the system's mover: 250 lb published capacity, 8 in all-terrain wheels, a wide telescopic handle and a detachable rear handle intended for lifting the loaded box into a pickup bed. That detachable handle is a small feature with a large effect, because getting a loaded modular stack over a tailgate is the ugliest part of the day.
Towing versus carting. ToughSystem does not offer a separate two-wheel hand-truck-style cart in the way some competitors do. The rolling box is the base, and everything else stacks on it. That is simpler and less flexible: if you want a rolling stack, you are buying a box you may not need.
Power and audio. DeWalt sells ToughSystem-format music and charging modules that occupy a slot in the stack rather than sitting on top of it. Verify the current model for your region before buying, because the audio modules have changed more often than the boxes and the naming differs between North America and Europe.
Workshop racking. The DWST08260 wall system uses two 6 ft (1.83 m) metal bars with bracket pairs, listed at 440 lb of system capacity and roughly 25.6 in (650 mm) of usable width. As always, the rack rating is not the wall rating: lag into studs or a plywood backer, and calculate the pullout load on the fasteners, not just the shelf number.
ToughSystem versus TSTAK, and what the adaptor really solves
These are two separate DeWalt platforms, not two sizes of one platform. TSTAK is the smaller, lighter, shop-and-van-interior system. ToughSystem is the heavy jobsite system. Different footprints, different lugs, no native interlock.
The DWST08017 ToughSystem 2.0 Adaptor is the bridge. It auto-connects to any 2.0 module on the ToughSystem face, and on the other face it accepts TSTAK modules, ToughCase accessory sets, and named PRO organizers including DWST14121, DWST14825, DWST14925, DWST14830 and DWST14835. It also has slots on both sides for hanging tools by their belt hooks.
Where 2.0 lands against Packout
On price, ToughSystem 2.0 boxes generally sit at or slightly below comparable Packout boxes at US retail, with both systems discounting hard in bundle promotions through the year. Treat any single price you see as a promotion, and compare on internal liters per dollar rather than per box.
On footprint efficiency, ToughSystem wins modestly on plan area and ties on volumetric efficiency for equivalent depths. On durability, both use impact-modified copolymer bodies with metal-reinforced latches and both carry limited lifetime warranties, so the honest differentiator is failure mode rather than toughness. On breadth, Packout is not close to matched. ToughSystem covers boxes, organizers, drawers, a bag, racking and mobility. The decision test
Buy ToughSystem 2.0 if you build and break down stacks constantly and want one-motion coupling, if you are already carrying legacy ToughSystem boxes you do not want to strand, if wall-mounted racking capacity matters, or if you want the smallest plan footprint among the heavy jobsite systems. Choose otherwise if you need sealed drawers, if you need a two-wheel cart that is not also a box, or if accessory breadth outranks everything else on your list.
