The reason truck boxes get returned is almost never that the buyer measured wrong. It is that they measured the wrong thing, or measured the bed the manufacturer describes rather than the bed they own. Published cargo box dimensions describe the sheet metal. A tool box has to live with the liner, the rail caps, the tie-down track, the tonneau rails and the bumper you added.
The five measurements that matter
1. Outside rail-to-rail width, at the box location
This is the go or no-go number for any crossover or saddle box. Measure from the outer face of the driver's-side bed rail to the outer face of the passenger's-side bed rail, at the fore-aft position where the box will actually sit (typically 2 to 6 in, or 51 to 152 mm, behind the bulkhead).
Two things make this harder than it looks. First, the bed tapers: on most current pickups the box is slightly wider at the tailgate than at the bulkhead, so a measurement taken at the tailgate will flatter you. Second, this is the one dimension truck manufacturers do not publish. They publish width at the floor, width between wheelhouses and tailgate opening width, but not outside rail-to-rail. That is exactly why you have to take it.
Use a rigid tape or a straightedge across the rails, not a fabric tape, and keep it perpendicular to the truck's centerline. A 2 degree skew across a 68 in span reads about 0.04 in long, which is negligible, but a tape that sags across a 68 in span can read a half inch short, which is not.
2. Bed floor width between the wheel wells
The narrowest point of the bed floor, measured wheel well to wheel well at floor level. This governs chest boxes, drawer systems and anything that sits down in the bed. Take it at floor level and again at the top of the wheel well, because the wells are not vertical either.
3. Bed rail height above the bed floor
Inside depth, floor to the top of the rail, taken next to the bulkhead. This tells you how much of a chest box sits below the rail line, which is the whole question for tonneau compatibility. Measure with the liner in place if the liner is staying.
4. Bed length at the floor
Floor length from the bulkhead to the closed tailgate, at floor level. Marketing bed lengths are nominal. A current half-ton "5.5 ft" box has roughly 67 in of floor, a "6.5 ft" about 79 in, and an "8 ft" about 98 in. A midsize "5 ft" is about 60 in and a "6 ft" about 73 in. Use the floor number for anything that sits on the floor, and note that the tailgate adds usable length only when open.
5. Cab-to-rail and rear window clearance
Two separate numbers. First, the horizontal gap from the bulkhead to the cab's rear panel at rail height (many trucks have 1 to 3 in of dead air there). Second, the rake of the rear glass: measure the horizontal offset between the base of the glass and its top edge. A backlight raked 6 in over its height is 6 in of clearance you do not have when the lid swings up.
Add a third if the truck wears a cab-mounted light bar, ladder rack front leg, or a rear-facing camera pod. Measure to the lowest, most rearward point of that hardware, not to the cab.
Measurement worksheet
Copy this, take it to the truck, and fill both columns. The "bare" column is what you would have if you pulled the liner and rail caps; the "as-is" column is what the box has to live with.

Typical bed width ranges by class
These are ranges across current mainstream models, not a promise about your truck. They exist so that a number you take that falls well outside the band tells you to measure again.

For calibration: a current F-150 publishes 50.6 in between wheelhouses across all three bed lengths, a Silverado 1500 publishes 50.63 in, a Ram 1500 publishes 51.0 in, and a current Tacoma publishes 44.7 in between wheel wells with 56.4 in at the accessory rail. Full-size trucks have converged tightly on that 50 to 51 in figure, which is why a "full size" crossover box is a meaningful category at all. Midsize trucks have not converged, and a box sold for a previous generation of the same nameplate frequently will not fit the current one.
Adjusting for liners, caps, tracks and rails
Drop-in bed liners. A molded plastic drop-in typically adds 0.25 to 0.5 in per side to the bed walls and raises the floor 0.25 to 0.75 in. Net effect: between-wheel-well width drops by roughly 0.5 to 1 in and effective rail height drops by up to 0.75 in. Drop-ins also usually have an over-rail lip that sits between the box's mounting clamp and the bed rail, which changes the clamp's grip depth.
Spray-in liners. Typical applied thickness is 0.03 to 0.125 in per surface. That is small but not zero on a tight chest fit, and it does affect clamp seating. It also removes the drop-in's over-rail lip problem entirely.
Bed rail caps. Plastic rail protectors add roughly 0.125 to 0.25 in per side to outside rail-to-rail width and, more importantly, often cover the under-rail lip that a crossover box's J-bolts hook onto. Some caps have knockouts for exactly this. Check before you buy the box, not after.
Tie-down tracks and cargo rails. Factory track systems mounted on the inner bed wall near the top intrude inboard, which can foul a crossover box tub that is sized to the bare inner width. They can also occupy the very rail section your mounting hardware wants.
Tonneau rails. A cover's side rails occupy 2 to 3 in of rail width and stand 1 to 2 in above the rail. If a cover is fitted or planned, take measurement 12 in the worksheet and read tonneau covers and tool boxes together before ordering either component.
The wall taper problem
Modern pickup beds are stamped with draft. The inner walls lean outward as they rise, so the inside width at the rail lip is larger than the inside width at floor level, and a tub that clears at the top can foul 6 to 10 in down.
The fix is measurement 3 on the worksheet. Take the inside width at the rail lip and again 6 in below it. The difference over 6 in, doubled per side, tells you the wall angle. If the tub of the box you are considering is a straight-sided rectangle and the difference is more than about 0.5 in total, expect the tub to sit on the walls rather than settle between them, and expect the mounting feet to need shims.
This is also why manufacturers sell "angled" and "wedge" tubs. They are cutting draft into the tub to match the bed.
Verifying lid swing clearance
This is geometry, and geometry is checkable.
A single-lid box hinged along one long edge sweeps a quarter circle whose radius equals the box depth (front to back). For a typical full-size crossover at 20 in deep, the free edge of the lid travels 20 in above the hinge line at 90 degrees open.
Which edge is hinged varies by model. Some crossover boxes hinge on the cab side and swing rearward, in which case the rear glass is irrelevant. Others hinge on the tailgate side and swing up and toward the cab, in which case the glass is exactly the problem. The installation sheet or a product photo of the open box tells you which. Do not assume.
For a tailgate-side hinge, work it in three steps:
- At 90 degrees, the free edge sits directly above the hinge, and the lid's top corner is at box depth above the hinge line. Call that height H (20 in for a 20 in deep box).
- Past 90 degrees, which is where gas struts commonly hold a lid (roughly 100 to 110 degrees), the free edge moves toward the cab by
D x sin(theta - 90)and drops toD x cos(theta - 90)above the hinge. At 110 degrees with D of 20 in, that is 20 x 0.342 = 6.8 in toward the cab, at a height of 20 x 0.940 = 18.8 in above the hinge. - Compare that 6.8 in of cab-ward travel against your measurement 7 (bulkhead to cab gap) plus the horizontal offset of the glass at 18.8 in above the hinge line, which you get from measurement 8 scaled to that height.
Worked example. A box 20 in deep sits with its hinge 4 in forward of the bulkhead, and the bulkhead sits 2 in behind the cab panel. The hinge line is about 4 in above the bed rail. The rear glass leans back 6 in over its 20 in height, so at 18.8 in above the hinge (roughly 15 in up the glass) the glass has moved rearward by about 4.5 in. Available cab-ward travel is 4 + 2 + 4.5 = 10.5 in. Required is 6.8 in. It clears, with 3.7 in of margin. Change the box to 24 in deep and required travel becomes 8.2 in, and margin drops to 2.3 in before you account for a light bar.
If a cab-mounted light bar is present, run the same check against the lowest rearward point of the bar rather than the glass. Light bars routinely turn a comfortable 4 in of margin into an interference.
Checking your numbers against a box
Once the worksheet is filled, compare against the box's mounting envelope, not its advertised size. Three specific checks:
- Advertised width versus mounting width. A 72 in crossover box does not need 72 in of rail-to-rail. The tub overhangs the rails; the mounting feet sit inboard. The spec you need is the distance between the mounting feet or the recommended rail-to-rail range, which good manufacturers publish.
- Tub width versus your inside width 6 in down. Not versus the width at the rail lip.
- Overall height versus rail height if it is going under a cover, and versus rear window clearance if it is not.

If the box will be bolted through the bed floor rather than clamped, add a note to the worksheet about what is directly under each hole, because fuel lines, brake lines and the fuel filler neck all run through that space.
